OK. I've figured out WHY my passenger door does not fit correctly, but I don't know how to fix it. Any help would be appreciated.

The lower forward corner of the door has been repaired at some point. The FRAME of the door is virtually square and straight, but where the skin wraps around that lower corner there is/was some rust damage that was welded by a drunk chimpanzee at some point, and now it is getting in the way of the door closing. (It was difficult to figure out where the door was being stopped because I can't get my face down there while I'm holding the door in position!)

I think the reason the door would close before, but not now, comes down to the fact that the hinges were very loose, and the door sill used to be bent, but is now straight. The door opening is now very even and square as well, so the warped door no longer fits.

I would post pics, but Flickr seems to be down right now. I'll update when I can.

But the bottom edge of the door is bulging, and slightly bent inward. Together, this creates a spot that bumps up against the sill before the door is closed.

I think I might be able to put that part of the door into a vice, and clamp it down to straighten it.

Or I might be able to pull the skin, grind down the metal that is there, then try to put it back together.

Any other ideas?

That looks like POR15 on the door. I doubt you'll be able to bend it much. grinder might be the only option, but you'd have to be careful to not remove too much of the ski that wraps around. Maybe a small chisel can get in and chip away at the paint.

You're right, that is a nasty repair job.

It is Por15 that I put there. I didn't know the door would not fit, I was just trying to preserve it for the next few years till I can get ahold of some new doors.
