2.5 NA turd to a 200 tdi swap

Pretty sure this harness, module & fuse block are only needed for the now removed auxiliary heater. A couple wires that are in the same bundle that I wont delete, that do not connect to only the heater & controls. I'm only referring to the silver module & fuse block mounted to the heater box & wiring from them to the Webasto heater & controller. I don't see this confusing mess in any other 200tdi pics I've looked up. I'll wait till this weekend to pull these wires, so stop me if I am messing up!

Slowly putting her back together & learning something new at every turn. Ordered a valve kit to replace a zip tie/silicone repair. First time mechanic & first Land Rover - trying to avoid the big screw up (I'm told that even back flips are easy once you know how).

Keeping my old heater box for now, but I have the hoses that connect to straight heater pipes. Mine turn down at 90 degrees. I've searched on line with no luck so far.
Anyone know the part numbers for the heater hoses in the bottom pic?

After taking the summer off from this swap & working on altering the seat box instead (when I wasn't repairing A/C's - which was all the time!), it's time to get this engine finished. Pulled a bone head move & forgot why I didn't put the brand new timing belt & idler in that UD sent. I remembered AFTER disassembling that UD already put new ones in. That's what I get for letting so much time go by before it's finished. New gaskets ordered, so I can get right back to where I was :eek:.

Good Luck. It?s been a few years since my swap but I remember it being at times frustrating and others very exciting. If this is ur first rodeo believe me the eventually it all gets in there and running.

Work fast, phone is going to start ringing with "my heat isnt working". 30 here this morning.

UD is talking about my heating/cooling business. That's what kept me working lots of late hours this summer. With all the fires, couldn't open windows at night, so A/C was really urgent for most of my customers. Now - winter is coming. I'm determined to stay on task & be running before then.

So much for my determination... I have managed to find dozens of Defender related projects to keep me from actually completing this conversion
(No sense in starting it if the seat box isn't done, or the trans brake isn't assembled, floor panels aren't in, etc.). I'm almost out of excuses. Still have a fuse box to re-do & a power steering hose dilemma to figure out. Getting a few minutes at night to work on it has been a challenge. I'm posting for inspiration - Close to turning the key.

Can I use my 2.5 NA expansion tank with the 200tdi? Not trying to save money, just refinished it awhile back & have it installed. I'll order the plastic 200tdi one if this is a bad idea.

Got home this evening & double checked wiring, fuel lines, fluids,... and turned the key.

Figured that I would have to turn it over a few times before I would see any action - surprised the shite out of me when it fired right up! So I turned the key right back off & made sure my fluid levels were full again. Second time up - she started & filled my garage with thick white smoke from the engine area (no bonnet & no air filter in place), tail pipe & underneath (assuming exhaust pipe section seals). Turned it off after about 10-15 seconds, opened the other garage door & set up a fan to help clear the air. Third time - started up, started to sputter, gave it a bit of throttle, sputtered some more & died. Did a happy dance & called it a night.

Tomorrow - I'll go over my check list (fuel lines, exhaust, install air filter, etc.) & report results.

Found that the short section of hose between the tank & feed line to the fuel pump was letting air leak into the line. Replaced it with new.
Fuel pump wasn't working (I even pulled fuel through it to the filter & still no), so I replaced it with my old one. THEN things got interesting - Still lots of white smoke & high RPMs. LOTS of smoke. I was afraid of a runaway situation, so turned it off. When the key could turn it off, I knew it wasn't a runaway, so I started it again. Lots of smoke, high RPMs - then sparks from around the alternator area (remember lots of smoke), so I turned it off. Suspect stuck injector pump that I'll start another thread on, so it will be specific to the IP.

Some day I will finish this swap (and thread) with a last post. I haven't cried "Uncle" yet, but I'm still losing the high RPM battle. So I worked on something else - mounted the air filter canister, shroud & fan. Little victories to get me closer...

Bouncing back from the Injection Pump Thread. 200tdi is running great - at least compared to the 2.5 NA. On the same steep hill that I used to downshift (2.5 NA) from 5th to 2nd by the time I reached the top - I just cruised up it without slowing traffic (200tdi) & only went from 5th to 4th. I haven't pushed it yet to know if I will hear a turbo whine like my 3500 truck does. Wondering if the turbo is kicking in, but having the bonnet, center cubby panel & transmission tunnel off, combined with the gravely sound of the 200tdi, I'm just not hearing it.
